How to Assemble a TrailMaster 200 or 300 Go Kart: Complete Step-by-Step Guide

Whether you've just received your new TrailMaster go kart or you're preparing to assemble one for a customer, you've come to the right place. At GoKartMasters, we've assembled hundreds of TrailMaster go karts, and we've learned a few tricks that make the job much easier.
This guide walks you through the entire assembly process for the:
Many of these models assemble almost identically, with only a few minor differences such as lighting packages or body panels. The official assembly guide also recommends following along with the GoKart Masters Academy video tutorials while assembling your kart.
Before You Start
One of the biggest mistakes people make is grabbing a wrench before checking that every part is included.
When your go kart arrives:
- Remove the cardboard shipping box.
- Remove the steel shipping cage.
- Carefully unwrap every component.
- Lay every part out where you can easily find it.
Pro Tip:
Don't throw away any packaging until assembly is complete. Small hardware is sometimes hidden inside the packing materials.

Inventory Checklist
Before assembling your kart, verify you have all of the major components.
These typically include:
- Front wheels
- Rear wheels
- Roll cage bars
- Side bars
- Cross bar
- H-bar
- Rear cargo rack
- Rear shock
- Front and rear fenders
- Steering wheel
- Mirrors
- Battery
- Hardware package
- Owner's manual
- Keys
If anything is missing, stop assembly and contact GoKartMasters before continuing. The guide specifically instructs customers to report missing parts immediately.
Step 1: Install the Rear Cargo Rack
The cargo rack goes on first.
Leave every bolt slightly loose.
This is important.
If you tighten everything immediately, the remaining roll cage pieces may not line up correctly.

Helpful Tip
Sometimes paint inside the tubing makes parts difficult to slide together.
A gentle tap with a rubber mallet usually solves the problem.
Step 2: Install the Roll Cage
The roll cage is the backbone of your kart.
When installing it:
- Use the cupped washers correctly.
- Make sure they sit flush against the tubing.
- Do NOT fully tighten the bolts yet.
Many first-time builders struggle here because they tighten one side too early.
Leave everything finger-tight until every roll cage piece has been installed.
Step 3: Install the Side Bars
Once the main cage is assembled:
- Install both side bars.
- Install the H-bar.
- Install the cross bar.
Again—
Don't fully tighten anything yet.
Everything should remain loose until the entire cage is assembled.
Step 4: Install the Rear Shock
One rear shock is already attached from the factory.
The second shock replaces the shipping support bracket.
Save the bolts removed from the shipping bracket—they become your shock hardware.
Step 5: Raise the Kart
You'll now need the rear wheels installed.
Safely lift the kart using:
- Jack stands
- Tractor forks
- Forklift
- Vehicle lift
Never crawl under an unsupported go kart.
Step 6: Install the Battery
Install:
- Battery cushion
- Battery
- Battery strap
The battery strap is intentionally very tight.
If necessary:
- Use locking pliers.
- Or use a screwdriver through the metal loop for leverage.
Many customers choose not to install the gray plastic battery cover because it makes future battery service easier. The guide notes that it is optional.
Step 7: Install the Rear Fenders
Install each rear fender onto the swing arm.
Make sure:
- The fender points toward the rear.
- The bracket is fully seated.
- Hardware is tight.
Step 8: Install the Rear Wheels
This is one of the most important steps.
TrailMaster tires are directional.
Installing them backward causes premature tire wear.
When mounted correctly:
- Valve stem faces outward.
- The V-shaped tread points forward.
Secure with:
- Flat washer
- Castle nut
- Cotter pin
- Hub cap
Step 9: Install the Front Wheels
Install:
- Front spindle
- Washer
- Castle nut
- Cotter pin
Inflate all four tires to approximately 8–10 PSI using a low-pressure tire gauge. The guide also advises never exceeding 10 PSI.
Step 10: Connect the Wiring
Most models require plugging in:
- Tail light
- Brake light
- Turn signals (XRX models)
Double-check every connector before moving on.
Step 11: Install the Steering Wheel
Before tightening:
- Tires should point perfectly straight.
- Steering wheel center spoke should point downward.
This makes later steering alignment much easier.
Step 12: Install the Seats
Slide each seat back onto the lower seat tubes.
Then install:
- Roll bar padding
- Roof canopy
- Velcro straps
Final Assembly Checklist
Before starting your engine:
✔ Tighten every roll cage bolt
✔ Tighten every suspension bolt
✔ Tighten lug nuts
✔ Verify cotter pins
✔ Check tire pressure
✔ Connect battery
✔ Install mirrors
✔ Test lights
Before Your First Ride
Never simply start driving immediately.
Instead:
- Check engine oil.
- Verify the engine stop switch works.
- Test the throttle return.
- Confirm brakes work properly.
- Check seat belts.
- Verify steering moves freely.
- Tighten all visible hardware.

Common Assembly Mistakes
These are the mistakes we see most often:
Tightening the roll cage too early
Leave everything loose until the entire cage is assembled.
Installing tires backward
The directional tread matters.
Forgetting cotter pins
Never skip them.
Overinflating tires
8–10 PSI is ideal.
Forgetting battery maintenance
Keep the battery on a maintainer whenever the kart will sit for extended periods.
